The square-tube crossmember developed some holes when we were grinding off the old floorboard rails and required a repair in the front. As these pieces are not available new, if the damage is not severe repair is the best option. If there is significant damage we can take a crossmember from another frame (expensive) or fabricate a new crossmember (even more expensive!)
We created another paper patern, this time of the front portion of the crossmember. We transferred it to the same 14-gauge steel we used for the main channel repairs and cut the piece to size. After some minor tweaking with a belt sander we cut the rusty metal out and welded in the repair piece.
With the frame repairs complete, the next step is to test-fit the floorboards and install the rails.
